When Mehdi whipped out the grinder, I thought he was going to grind the head down on the bolt so it could fit in the gap and do the same to the nut on the other side. I guess his method worked fine too :)

You could have just bought an official replacement bolt for $89.95. Oh, and an official replacement nut for only $32.99. Maybe also replacement washer (x2) @ $17.99 ea.

my mom has the same issue with her chair leaning forward but wont recline like yours.

If that’s a Herman Miller Aeron, I believe it’s(was as after “improvement”) under warranty. It something like 12 years.
Or....or... and I know this is sooo crazy it might just work...but...you could have bought the correct sized bolt. Just sayin' :)

Why not just grind the screw head instead of the chair framing? If your butt is big enough to break a bolt, it's certainly big enough to bend weakened sheet steel. But, grinding the screw doesn't weaken the force-bearing part. I guess you'd have to drill a hole on the threaded side and place a cotter pin to hold it in place. But, still.

i have a 2x4 running up the back of mine. it is supported by 1/8" x 1" x 3' aluminum strip. it is drilled to attach to the arm rest bolts and then the bottom has a steel L bracket bolted through the seat, then through the backrest and 2x4. it leans a little to the left and makes funny noises sometimes.
